Only 1VJ has temperature problems requiring them additional vents. 55W/34L should be perfectly fine without them as the fuel tank allows for more cooling air, and the intake is not under the tank.

How would you use the timing gun on that alternator without a lot of oil spray?

Check air filter box for oil due to blow-by. Maybe for a test re-route the crankcase breather into a small Coke bottle.
Check intake rubbers for leaks (vacuum is taken from there to open second carb).

Some aftermarket stators do not have the correct direction for the ignition winding. If the spark is weak, and you experience some kickbacks, swap the connection of red and brown wire around, as the CDI is very specific to this.

As stated, 7 mm is a starting point, adjust and test drive from there. Also adjust and test drive the idle mixture setting.

You tried with pressurized air, right?
I would go hydraulic - can you pump the piston(s) out via the master cylinder (hand lever or foot pedal) on the bike?
More force and less danger ...

No clue, but it may be so subtle as a cange of a connector or wire color. Nothing you would feel when riding I think.

Also, I am running a 3AJ box an a 1VJ stator, and a 1VJ box on a 500 ccm 2RX stator - no difference aside from ... see above.

You can run a 34L box on later models or a 3AJ box on ...

No. The original parts are fine. Tenere problems were with the successor model 1VJ, where the fuel tank and intake placement restricted cooling.
