I might have missed it, but where did you buy that stainless exhaust header? It looks well made and the routing seems to better suit my 3AJ that the one I currently have.

Hi Bowler,

My friend also bought a Dominator round exhaust with Medium DB killer from them, but I must say it's far too loud and obnoxious to my liking. I prefer the low sound of my Sebring exhaust a lot more.

It seems to me that powder coating the exhaust was not the best option, already now I can see that the paint won't hold up for too long. Will likely try to remove the paint next winter and have it wet painted/ceramic coated somewhere, for sure don't want to let this exhaust go to waste.

On other news I installed the carb repair kit to my "new" carb, this is the second carb repair kit I have used for my bike(different carbs) and BOTH times I have ended up with leaking carbs after new needle and needle seat.. So this time I also installed back the old needle+seat, but just changed out the O-rings and cleaned the small filter.

The bike is still smoking on cold startups, sometimes more, sometimes less.

Thanks! I have a stainless steel header on my 3AJ, but where the 2 downpipe connect is a bit close to the fuel petcock, so I possibly want a different one.

Re the smoking on start-up. Have you checked the oil-return valve? It that spring is weak it wil allow oil from your oiltank into the crankcase, which, when overfilled can cause smoking.

Haven't checked the return valve since it's brand new. However I do have oil draining to the crankcase over night, I read somewhere that it's OK and there's not much you can do about it. I will try to drain the sump on a cold engine one morning and add the oil back to the tank. If it won't smoke then problem is coming from too much oil in the crankcase.

So after sitting overnight(16hr's) I managed to drain about 700ML of oil from the sump, which doesn't seem too bad. The morning was fairly cold today (+2c) and even after the draining, the engine smoked quite bad. So looks like we can rule out the "too much oil in crankcase" theory.

The amount of smoke gradually decreases and it took around 10minutes of idle to completely stop the smoking.

Since the smoking increases with REV's then I'm leaning more towards faulty piston/oil rings, what do you think?
Any ideas?

Re do a compression test....open throttle and filter removed see what it says.

just looking at your old posts where you were showing 150 to 170 psi which I would be happy with. Must of the options to consider have been suggested by others....it does sound though as something has failed. Given the amount of engine work you have done may be worth removng the head off and look at the condition of the piston and what the valves are doing as double checking the seals/gaskets/ torque settings.

So, the riding season has passed with almost no riding done with the poor Tenere, starting to feel like the engine has been cursed.

The smoking got gradually worse and I decided to take the head off. Immediately noticed that the cylinder and piston were excessively worn, considering the fresh hone and the fact that I have ridden around 500KM after putting it all together. Also the Piston wrist pin and small were married together so I needed to apply hammer to remove the pin.

For me the problem started (atleast visually) at a random startup when I got shitloads of smoke and after that gradually going worse. Definitely piston/top end has lacked lubrication at some point. So even when changing all damaged components I cannot be 100% sure what the root cause of this was. These was already minor wear on the small end before, but asked around and it was said to be OK(picture at 2nd page of this thread)

Alltogether I determined that I will now need to:
Replace piston
Rebore cylinder to next size
Change Conrod
Remove broken bolt from Cylinder hear

Not sure if I will manage to have the engine back together this year, but fingers crossed.

A stuck connecting rod or out of round cylinder sleeve would be some things to consider as the culprit. Looks like you got front and back scoring. Does the con rod look like it got too hot? Kinda blueish? Or was it a tough fit to begin with? What about the cylinder? Did you press in a new sleeve or bore/hone an old one? Can you test the cylinder for roundness now that it’s apart?
